This is the total cost involved including:
* 65nm Chips (x2 per jallapeno)
* PCB Fully Assembled (just the way you see it in the video)
* Custom heatsink
* Fan
* Metal Case (Including all screws/hardware)
* PSU (with cords and wiring)
* Employee costs per unit to hand build, test, and pack (1/2Hr wage?)

Just to pull some numbers out of my behind, as a starting point.

chips - somewhere around 5-10 per piece, but unsure if the jalapeno have one dummy for the balance of the heatsink or two active chips - $20 (The avalon chips can be bought at around $10 with the  group-buy thing.)
PCB - no idea $10-15?
Heatsink - I don't think it's a custom one, but rather a "shelf-product". Most likely $5 possibly up til $10 to be sure.
Fan - $1
Metal case - maybee $2-4
Screws/wires $2
PSU - in the $10 range
Cardboard box - $1
Employee cost - maybee $6 in the US or $1 in China.

If these numbers are in the ballpark, that would mean about $67, if we add 50%, we get $100.

The costs are very volume dependant on most of the components. - Especially the chips. Some may not be that much cheaper with volumes, like the heatsink and metal case.

I say $50- 100 is the most.  Now here is the interesting thing, from 5ghs to 50ghs Single SC  BFL only need to add more chips at around $5 each. So total cost for a Singel SC is around $130 max and they selling for $2500. 

That is 1900% profit margin.

For a single sc they need 10x the chips, 10x the pcbs, 10x heatsinks/fans, 10x the psu output, and a case that is about 10x the size. It should cost about 10x the price of a jallepeno to build each single sc because it will be 10 jallapenos more or less in one box. This part is not confirmed but has been strongly suggested even by BFL. They will stack up multiple jallapenos like they did with the bitforces to make a mini-rig.

I think BFL pays over $5 each per chip and pcb. It could be 10x that based on the costs involved with printing wafers at 65nm and high failure rates.

It's not really reverse engineering before x-raying the ASIC-chip itself to find out how it's built up. The rest of the stuff has to be considdered known hardware.

This question can't really be answered. The highest costs were designing and contracting for the chips to be built. The more they ship, the lower the cost per unit.

And for BFL, specifically, all their fuck-ups, redesigns and underestimating cost them even more.
