Alright so I recently bought a $20 plastic box fan from Home Depot to cool down my rig.

Only problem is, after like 5 days of continuous running, a melting plastic smell begins to come out of the fan.

I think the wiring is getting so hot that some of the plastic is melting.

Do you guys have any suggestions on a box fan that can run 24/7 without burning my house down?

Thanks Smiley

I bought 2 of those Lasko box fan at Home Depot last year, and they've been fine. Bought them at the same time, and one sounds quieter and deeper than the other, which makes it much less acoustically annoying. I tried returning the loud one for a replacement, and Home Depot swapped it out with no issues. The new one sounded exactly like the one it replaced, so I'm assuming my good one is just an exceptional unit?

The point is, they don't all run the same, and I'm assuming the QA on those isn't exactly 100% thorough. Also, if there's a problem with it, take it back to Home Depot and they'll swap it out for a new one with no issues.

Does your fans give off a burning plastic smell after a few days of continuous use?

No, they don't give off any burning smell, even after weeks of continuous use. I'd say you have a defective unit. You can either try taking it apart and finding out what the issue is, or you can try to get it replaced with another one.
Also, The Grammar Nazi fixed your post.

uh, I have five of those cheap $15-$20 honeywell fans, only one has stopped working, and it was just from being in 100% use for over a year, I guess.   melted?  wtf.

this is with ambient temps over 110oF sometimes

Sounds like you have a defective unit.
I'm running a couple of the Galaxy brand fans from Walmart (~$17) and they have been running 24/7 for months with no issues/weird smells.
