Is fan control possible with just messing with the voltage when it's a 3 pin 12V fan?
(I've no idea of course - but from what I've read, I think it should really only be hard on or off)

Yeah its possible, but it depends on the fan if it starts at a certain voltage or not.
For example if people use custom fans, their working voltage could be totally different from the origin one.
On Off shouldnt be good idea. If you do this you could create hotspots which could be problematic at higher oc.

Yifou stated that they did run those Chips at ~78°C and i think he stated they still were okay. (I cant quote the video source right now so dont take this as fact). He also said, that they died somewhere up to ~100°C.
I think a max cap should be somewhere at 57°C ~ 60°C to guarantee a longer lifetime.

EDIT: Found the video, watch yourself. He states, stable till 85°C and with 110°C stable for like 10 mins. But that wasnt our board and not sure how they did measure those exactly. Its just a statement.

I don't think the lifetime of this chips is as important as the payout since most of the payout is in the initial months.

Yeah, the sensor though is in the middle of the board, so it's not the actual ASIC temp.
I think I'll just go with the 60C as the default max temperature since it did seem to be upset 'after' it got there but was fine later.
Certainly no higher by default, but possibly even a couple lower as you suggest.
As I've mentioned, once I've got it happily running normally, I'll do testing with the fan disabled and see if I can keep it alive and kicking.

I just got the new firmware and I've now just managed to kill it trying to flash the firmware
Seems like the flash program doesn't work on the RPi ... I'll have to try on my desktop F18, or an Ubu 12.04 VM next ...
(it's 1:30am I think I need sleep and fix it in the morning ... if I can't get it working shortly)

I don't think the lifetime of this chips is as important as the payout since most of the payout is in the initial months.

Feel free to change the settings and destroy yours when you get it - it's just an option to increase the critical temperature ...

For future reference,
The modified/fixed firmware flashing program doesn't work on the RPi, but works fine on Fedora18 (and Ubuntu 12.04)
My guess would be an endian issue ...

It would be so awesome if those bitburners would have such auto option as --avalon-auto implemented in batch #3.
--avalon-auto automatically adjusts chip freq. to the highest safe value.
Would it be hard to implement it in cgminer? or there are some hardware limitations for doing that?

I think its similar to the video card overclocking, it just adjusts freq to keep the GPU under a threshold. Im sure the same principle can happen with the bitburner

I am most interested in a fully populated pcb that only needs chips. I am willing to pay the same price as a fully assembled board.

Will the assembled pcb - minus chips - still be made available for purchase?
